Yep, the D30a's can be a bad thing if not babied under the right circumstances. I've seen a few too many pictures of broken ones from the KJ guys out in the Rockies. The sad thing is, short of a solid axle swap, there's not a whole lot that can be done (reasonably) to make the existing front diff any stronger.
(not mine, thankfully)

I recently traded in a '02 KJ Limited when I bought my current Rubi. Oh and the diff D30a itself is aluminum. Breaking it was always in the back of my mind. Kind of like what the D35 axled Wrangler people have to keep in mind. I've read all over the 'net (on Jeep forums) how weak those axles are. I've never owned one personally.
I miss my KJ. The luxury bells & whistles anyway. It was comforting to have all that in a very capable trail rig.

From my understanding of what those who have broken the D30a have said, you'd have to be spinning your front tires in 4wd. When the the tires finally do catch, depending on the force, is what breaks the D30a housing. When I wheel my kj, I have a tendency to be real careful to watch how much skinny pedal I use because of this. I'd rather crawl it, if possible.
Does that sound the same as the D44's too? D44's have aluminum housings?

D44s in ZJs and WJs are aluminum. Skinny pedal will break a lot, not just aluminum housings. You can break shafts in any axle the same way. IIRC Aluminum housings are more prone to breaking on rocks and such.

Old thread resurrection…
Was wheeling with a group at Cliffs back in July. I can now, unfortunately, say that I've experienced front differential breakage firsthand. Too much wheel spin… then one wheel stuck while the other continued to spin… and this is what resulted:
 
Oops! Time to upgrade! Looking to have the D30 steel replacement in and functional before the end of the month for our trip down to Black Mountain (Harlan Co.), KY in October.

Wow that looks like a garbage design! When the front diff housing explodes like that does it also take out the shafts as well?

The weak part about it is that the housing is made of aluminum in the first place – not a great idea for strength. Just another example of DC trying to save the almighty dollar at the time of production.
It's been great up until this – multiple wheeling trips in CO and UT, as well as the local regional offroad parks.
Fortunately, the only damage was to the housing – the shafts and gears are still in good shape and will be re-used once the steel housing arrives.
Here's another look… from the front looking back. I have an aluminum diff collar on where the front driveshaft attaches – that may have held the housing together so it didn't shatter on site:

No doubt! I agree… I'd replace a CV any day. At least now I can take the cheap, poorly made part out of the equation.
